HYDAC Filter Alarm After Element Replacement: What Has Not Changed?

An alarm immediately after replacement does not establish that the new element is clogged. Cold-oil resistance, peak return flow, installation and indicator signals can all bring the alarm back.

The following separates symptoms by when the alarm occurs. Indicator and bypass settings belong to the specific filter assembly; there is no universal alarm pressure for all HYDAC elements.

Cold-start alarm clears when warm

Assume total differential pressure is 0.6 bar at normal oil temperature and 2.8 bar during cold start for the same movement, with an existing differential indicator set to 2.5 bar. Those readings explain a cold alarm that clears when warm.

Cold oil has higher viscosity, increasing pressure drop at the same flow. Here, 2.8 bar when cold exceeds the 2.5 bar trip point, while 0.6 bar warm is below it, explaining why the alarm clears as oil warms. Reduce cold-start filtration resistance or startup flow; raising the trip setting does not reduce the 2.8 bar pressure drop.

After replacement, record initial differential pressure at normal temperature for the same movement. That baseline separates cold-start behavior from a sustained rise after service.

Alarm during rapid retraction

Consider a single-rod cylinder with a 100 mm bore and 70 mm rod. During retraction, oil enters the annular chamber and leaves the full-bore chamber. Their area ratio is approximately 1.96.

At 30 L/min inlet flow, return flow is approximately 58.8 L/min.

Two identical cylinders retracting together produce approximately 117.6 L/min through a common return filter, before other branches. A pump delivering 60 L/min does not mean the return filter sees only 60 L/min.

If the alarm consistently occurs during simultaneous rapid retraction but not a single slow movement, peak return flow has a concrete calculation basis. Compare approved single-cylinder, simultaneous and slow operating modes without opening piping.

Persistently high warm differential

Check the complete model, media grade, seal and end-cap seating. Matching dimensions do not establish matching pressure-drop characteristics. Changing a 10 μm element to 3 μm may leave inadequate filtration area or cold-start margin.

The HYDAC 0160 R 003 ON has its own media, seal, bypass and collapse specifications. They do not transfer to a D-type pressure element or another suffix. Retain full model codes in purchasing and installation records.

Inspect seating, damaged seals, retained old seals and abnormal housing contamination only after shutdown, isolation and release of stored pressure. Do not unscrew a pressurized housing after an alarm.

Low differential but the alarm stays on

Identify what the installed indicator measures. A differential type compares both sides of the filter; some return indicators measure pressure at their installation point. Housing pressure and differential pressure are different readings.

A mechanically retained indication or latched controller alarm may remain after the triggering condition disappears. Compare actual indicator state with the PLC input, not just historical screen alarms. Electrical checks belong to qualified personnel; do not bypass the alarm input.

Bypass flow is not restored filtration

A bypass-equipped assembly may route some oil around the media when differential rises. Flow can continue while filtration changes. Low differential and normal motion do not prove that all oil passes through the media.

Bypass setting, indicator setting and element collapse rating are different parameters. A 20 bar collapse rating is not permission to wait until 20 bar before replacement.

What to record

Keep element and housing models, the alarming movement, oil temperature, replacement date and comparable cold/warm differential readings. Without a differential gauge, record whether the alarm is cold-only, rapid-retraction-only or related to simultaneous movements.

Cold-only alarms direct attention to viscosity and startup flow. Retraction alarms call for peak-return calculations. Persistent warm differential calls for model, contamination and installation checks. An alarm remaining after pressure recovers calls for indicator and latch checks.
